The wrong fabric can affect color vibrancy, print durability, how the shirt feels against your skin, and even which print method we can use. Cotton: The Classic Choice
Cotton is the most popular fabric for custom t-shirts, and for good reason. It's breathable, soft, and comfortable in warm weather — which matters a lot here in the Triad area of North Carolina where summers get hot and humid. Cotton holds ink well and produces excellent results with both DTF printing and screen printing.
However, cotton is not compatible with sublimation printing. Sublimation dye bonds chemically with polyester fibers, so it won't achieve vibrant, lasting results on 100% cotton. If you want sublimation, you need polyester or a high-poly blend.
Cotton Garment Brands We Recommend
- Gildan 5000: The industry standard for budget-friendly orders. Solid construction, consistent sizing, and available in dozens of colors. Great for large event runs, fundraisers, and uniform orders where cost per unit matters.
- Next Level 3600: A softer, more fitted cotton tee. This is the go-to for fashion-forward orders, retail-quality results, and customers who want the shirt to feel premium rather than just functional.
- Comfort Colors 1717: A garment-dyed pigment cotton tee with a distinctive worn-in, vintage look and feel. Extremely popular for lifestyle brands, churches, nonprofits, and schools that want a laid-back aesthetic.
- Bella + Canvas 3001: Known for its smooth jersey texture and flattering unisex fit. Excellent for fashion boutiques, event merch, and anyone wanting a slim, soft-hand feel at a mid-range price point.
Cotton Fabric Weight: Lightweight vs. Midweight vs. Heavyweight
Fabric weight is measured in ounces per square yard (oz). A lightweight shirt (4–5 oz) is thin and breathable — ideal for hot weather and athletic use, though it can feel sheer in lighter colors. A midweight shirt (5.5–6 oz) is the most common choice — it balances comfort and durability. A heavyweight shirt (6.5 oz+) feels more substantial and lasts longer, popular for workwear and premium branded merch.
Polyester: The Performance and Sublimation Fabric
Polyester is the preferred fabric for athletic apparel and the only fabric that fully supports sublimation printing. Sublimation dye infuses directly into polyester fibers at high heat, producing prints that are part of the fabric itself — they won't crack, peel, or fade even after hundreds of washes.
Polyester is also moisture-wicking, making it the right choice for sports jerseys, workout shirts, and any apparel worn during physical activity. It dries quickly, resists shrinkage, and holds its shape wash after wash. For sports teams in the Triad area ordering sublimation shirts, 100% polyester is almost always the right call.
The main downside of polyester is that it can feel less breathable than cotton and may not be as comfortable for everyday casual wear. It also tends to show sweat marks more than cotton in lighter colors.
Cotton-Poly Blends: The Versatile Middle Ground
Cotton-polyester blends are exactly what they sound like — a mix of both fibers, typically in ratios like 50/50, 60/40, or 65/35 cotton-to-poly. These blends offer a great balance: softer than pure polyester, more durable and moisture-resistant than pure cotton. They work well with DTF printing and screen printing, and a 65% or higher polyester blend can even work reasonably well with sublimation (though colors may appear somewhat muted compared to 100% polyester).
Blends are a popular choice for business shirts, school spirit wear, and contractor workwear where both comfort and durability are priorities. A 50/50 Gildan blend, for example, holds up well to repeated industrial washing while remaining comfortable throughout a long work day.
Performance and Athletic Fabrics
Beyond standard polyester, there are purpose-built performance fabrics designed specifically for athletic applications. These include 4-way stretch polyester, moisture-management fabrics with mesh panels, and antimicrobial blends. These fabrics are common in sports jerseys, cycling gear, and fitness apparel.
For most performance apparel we produce at Triad Custom T-Shirts, sublimation printing is the best match. It allows full-coverage, all-over design with no added stiffness — the print becomes part of the garment rather than sitting on top of it. DTF transfers also work on performance fabric when sublimation isn't an option.
Quick Fabric and Print Method Compatibility Guide
Here's a quick reference to help you match your fabric to the right print method:
- 100% cotton + DTF printing: Excellent results. Full-color, vibrant prints on any cotton garment.
- 100% cotton + screen printing: Excellent. The classic combination. Bold, durable ink coverage.
- 100% cotton + sublimation: Not recommended. Colors will appear faded and the dye won't bond properly.
- 100% polyester + sublimation: Outstanding. Vibrant, permanent, full-coverage prints that last the life of the garment.
- 100% polyester + DTF printing: Works well. Good choice when sublimation isn't available or the design doesn't require all-over coverage.
- Cotton-poly blend + DTF or screen printing: Works well with most blend ratios. A reliable choice for business and workwear orders.
- Cotton-poly blend + sublimation: Works for 65% poly and above but colors may appear slightly muted. Best to test first.
